Overview

The ABB 162LR-C5240 is a 15 kV, 200 Amp loadbreak elbow connector designed for reliable separable connections in medium-voltage power distribution systems. This connector features a bi-metal compression lug for stranded copper conductors, ensuring durable and low-resistance terminations. It accommodates cable insulation diameters from 0.805 inches to 1.060 inches, making it ideal for 1/0 AWG stranded wire applications. The integrated test point enables safe voltage verification without disconnecting the system, enhancing operational safety and diagnostic efficiency. Engineered for underground residential distribution (URD) and other medium-voltage networks, the 162LR-C5240 simplifies maintenance and fault isolation by allowing quick disconnection under load. Its robust construction prioritizes electrical integrity, with a bi-metal lug that resists corrosion and ensures long-term performance. The connector is part of ABB’s 15 kV loadbreak elbow series, designed for compatibility with standard bushings in utility and industrial power systems. Key specifications include a 15 kV voltage rating, 200 A current rating, and bi-metal compression lug for 1/0 AWG stranded copper conductors. How to Install 161LR/162LR Loadbreak Elbow Connectors

This guide provides step-by-step instructions for the safe and proper installation of 161LR and 162LR Loadbreak Elbow Connectors, including cable preparation, elbow assembly, and grounding.

Estimated time: 1h 30m

Tools needed:

Probe Wrench, Hotstick (Insulated Live-Line Tool), Wire Brush, Crimp Tool, Cable Stripping Tools, Voltage Sensing Device (for 162LR), Vinyl Tape

Supplies needed:

161LR or 162LR Loadbreak Elbow Connector, Lubricant (supplied with connector), Copper Ground Wire (No. 14 AWG / 2.5mm, if not pre-installed), Neutral Wire Connector, Cold Shrink Sealing Kit (if applicable), Conductive Copper Tape (if using 200ECS-G2/G3 kit), Silicone Lubricant (for 162LR test point cap)

  1. Perform Initial Checks and Safety Precautions

Before starting, ensure all apparatus are de-energized. Verify the package contents are complete and undamaged. Check all components for proper fit with the cable and/or mating products. Thread the probe into the compression lug to check for resistance. Read the entire installation instructions and have all required tools at hand, maintaining cleanliness throughout the procedure. This product must be installed by competent personnel trained in high voltage safety practices.

  2. Prepare Cable End for Termination

Refer to the documentation for your specific cable type (non-jacketed concentric neutral, jacketed concentric neutral, jacketed with drain wires, or jacketed copper tape shield) to properly train the cable, manage neutral/drain wires, and cut the outer jacket and shield to the specified lengths. For all cable types, ensure adequate slack for operation. If using a cold shrink sealing kit (e.g., 200ECS, 200ECS-G1, 200ECS-G2/G3), slide the cold shrink tube onto the cable loose end first at this stage.

  3. Install Compression Lug and Prepare Insulation

Remove the shield and insulation 2-1/8” (55mm) from the cable end, cutting squarely without nicking the conductor. Wire brush bare aluminum conductors and immediately install the compression lug. Rotate the lug to spread inhibitor and position it so the contact threaded hole aligns with the bushing bore. Crimp the lug according to the crimp chart packaged with it, starting at the crimp line mark and rotating 180 degrees for each successive crimp. Carefully wipe excess inhibitor from the lug and cable. Remove the insulation shield 6-7/8” (175mm) and bevel the insulation end 1/8” (5mm) maximum. Thoroughly clean the insulation to remove all traces of dirt or excess inhibitor.

  4. Assemble Elbow Housing

Lubricate the cable insulation and the inside of the elbow housing with the supplied lubricant; DO NOT SUBSTITUTE. Slide the elbow connector onto the cable with a back and forth twisting motion. Wipe off all excess lubricant. Align the elbow with the compression lug’s threaded hole. Thread the probe into the lug by hand, ensuring it turns freely for approximately four turns before becoming snug. Tighten the probe with the supplied wrench until the wrench bends.

  5. Ground the Elbow Connector

Insert one end of a separate copper wire (No. 14 AWG / 2.5mm) or equivalent through the grounding eye on the elbow. Twist tightly, taking care not to damage the eye. If the elbow is preordered with a ground wire, proceed to connect all neutral wires to ground using an appropriate connector, ensuring adequate slack in wires for elbow operation. If using a cold shrink grounding kit, refer to the instructions supplied with that kit to complete the installation.

  6. Connect Elbow to Bushing Plug

DANGER: CONFIRM THAT THE TRANSFORMER AND ELBOW ARE DE-ENERGIZED before proceeding. Lubricate the receptacle portion of the elbow connector and the mating bushing with the supplied lubricant. Securely fasten a hotstick to the loadbreak connector pulling eye. Insert the probe tip approximately 2” (50mm) into the bushing, then immediately push the elbow home with a fast, firm, straight motion, using sufficient force to engage the internal lock on the elbow connector and bushing interface. DO NOT OPERATE BY HAND.

  7. Perform Voltage Test (162LR Only)

For 162LR connectors equipped with an integral capacitance test point, remove the test point cap with a hotstick, peeling it off at an angle rather than pulling directly in line. WARNING: The voltage test point is a capacitance device and not directly connected to the conductor; do not use conventional voltage measuring equipment. Use a suitable sensing device made for capacitive test points and follow its manufacturer’s directions. Treat the elbow as energized until the 'no voltage' indication is confirmed by other means. After testing, clean the inside surface of the cap, lubricate with silicone lubricant, and replace it on the test point.
