How to Weld ELASTIMOLD Apparatus Bushings and Bushing Wells

This guide provides suggested recommendations for welding ELASTIMOLD apparatus bushings and bushing wells. It focuses on minimizing heat to maintain epoxy integrity and covers recommended processes, materials, heat sink usage, and critical installation requirements.

Estimated time: 1h

Tools needed:

Inert-gas, tungsten-arc welding (TIG) equipment, Short-arc welding (metal inert-gas, MIG) equipment, Thermocouple detectors

Supplies needed:

No. 308 bare stainless steel wire, Copper heat sinks, Thermally conductive paste

  1. Prepare Apparatus and Components

DANGER: All apparatus must be de-energized during installation or removal of parts. Inspect all parts for damage, rating, and compatibility with mating parts. Check package contents to ensure they are complete and undamaged, and verify all components fit properly with the cable and/or mating products. Clean all surfaces including the tank, bushing, and bushing well to remove any contamination such as paint or grease. Verify installation clearances: ensure 3/16” ± 1/16” between the epoxy shank and mounting hole, and that the enclosure cover thickness is 1/4” maximum. If the product is supplied with protective shipping covers, remove them and replace with appropriate HV insulated caps or connectors before submerging or energizing the circuit.

  2. Set Up Welding Environment and Heat Sinks

Select either Inert-gas, tungsten-arc welding (TIG) or Short-arc welding (metal inert-gas, MIG) as your welding process. Prepare copper heat sinks, ensuring the bottom heat sink is of a larger diameter than the top to absorb more heat. Apply thermally conductive paste to the faces of the heat sinks that will be in contact with the flange and cover. Provide adequate venting for the heat sinks. IMPORTANT: Do not thread heat sinks to the bushing or bushing well stud, as expansion due to heat may affect the integrity of these parts. Minimize air currents in the welding area to prevent disturbance of the gas atmosphere.

  3. Perform Welding with Heat Management

Keep welding heat to a minimum, as excessive heating of the epoxy can affect the integrity of the bushing. Maintain the visible heat line from welding to a maximum of 1/8” from the weld, and 3/16” from the O.D. of the flange. Ensure that temperatures at points indicated by curved arrows do not exceed 225°F; this must be determined by using thermocouple detectors during the development of the required heat sink. If using non-water cooled heat sinks, remove them promptly after welding and air cool the bushing to prevent heat from flowing back into it. Minimize forces applied to the heated stud and flange during handling before and after welding.

  4. Complete Post-Welding Requirements

IMPORTANT: Do not apply any torque to the epoxy when making bus bar connections. For immersed applications, ensure the oil level covering the immersed stud connection is greater than 2 inches. If the equipment surface finishes require thermal baking to cure, ensure the bake sequence does not exceed 130°F or 8 hours to prevent damage to critical sealing aspects of the bushings. Additionally, during this cure process, the bushing metallic contacts should not be mechanically loaded internally or externally to prevent epoxy distortion.
