This guide provides comprehensive instructions for the assembly and wiring of the FYC/DYC Y-Type street lighting kit, covering cable preparation, fuse installation, and final housing connections. Adherence to all safety warnings is crucial.
Estimated time: 1h
Tools needed:
Measuring tool (e.g., Calipers or Ruler), Cutting tool (for housing and cable insulation), Wire strippers, Crimping tool (e.g., T&B WT111M, TBM45S), Wrench or Screwdriver (for bolted assembly), Wire brush (for aluminum conductors)
Supplies needed:
Y-Type housing, Load side (Plug) housing, Line end insert, Fuse holder, Connecting link (DYA & DYC only, if applicable), Fuse (13/32" x 1 1/2", 600V 30A max), Nut, Bolt, Belleville washers, Lugs (1 set), Lubricant, Electrical cable (load side and run connection), HM53 inhibitor (or equivalent, for aluminum conductors)
- Prepare Load Side Cable and Housing
WARNING: Disconnect power before installation to avoid risk of shock. Product must be installed by a qualified electrician. Identify LINE and LOAD sides of wiring. Measure the load side cable diameter and refer to Table 1 (in documentation) to select the corresponding section on the load side (plug) housing. Cut off any remaining sections of the housing to match the selected size. Thoroughly clean approximately 8 inches along the load side cable end. Apply lubricant and insert the cable through the small hole in the load side (plug) housing, pushing it through a sufficient distance to allow for 3/8 inch of insulation stripping. Strip the insulation 3/8 inch from the cable end. CAUTION: Do not over strip.
- Crimp Fuse Holder and Assemble with Load Side Housing
Insert the stripped cable end into the crimp barrel of the fuse holder and crimp it securely using the appropriate crimping tool and die as suggested in Table 2 (in documentation). Apply lubricant lightly to the outside of the fuse holder. Place the assembly dowel into the fuse holder socket and position the free end of the dowel against a firm surface. Push the load side (plug) housing forward until the fuse holder snaps into its locked position. Wipe off any excess lubricant.
- Install Fuse or Connecting Link
Insert a 13/32 inch by 1 1/2 inch fuse (600 Volt 30 Amp max.) or the connecting link (for DYA & DYC only) into the load side (plug) housing. WARNING: DO NOT use a glass body fuse.
- Prepare Run Connection Cable and Y-Type Housing
For the run connection, select and cut the correct cut-off ring on the Y-Type housing for the cable being used. Cut and bevel the cable insulation. Apply lubricant to the end of the cable and the cut opening of the Y-Type housing. Slide the cable through until it extends 2 to 3 inches beyond the housing. Strip the cable insulation to fit the compression lugs.
- Crimp Lugs and Assemble Line End Insert
Crimp the compression lugs onto the stripped cable ends using a proper crimping tool, ensuring the pad portions of the lugs are back to back. For aluminum conductors, wire brush the pads of the lugs, apply HM53 inhibitor or equivalent, and wipe off any excess. Assemble the line end insert with the lugs, nut, bolt, and Belleville washers as shown in the illustration (in documentation), then tighten the bolted assembly securely.
- Assemble Y-Type Housing with Line End Insert
Apply lubricant to the mating surfaces. Slide the Y-Type housing up to the bottom of the line end insert. Push the line end insert into the opening of the Y-Type housing. While pulling on the cables and holding onto the Y-Type housing, slide the housing toward the line end insert. Push the line end insert until it is fully seated in the housing.
- Final Assembly of Load Side and Line End Components
Lubricate the male and female components of the load side (plug) housing and the line end insert. Insert the load side (plug) housing, with the installed link or fuse, into the line end insert until fully connected.
