Overview

The ABB BCT840S (SKU: BCT840S) is a dieless crimp tool engineered for cast and tubular battery connectors, eliminating the need for separate dies. Its integrated Shure-Stake mechanism ensures precise, repeatable crimps by controlling deformation, preventing over-crimping to maintain conductor integrity. This design is critical for achieving secure, gas-tight connections in high-current applications where reliability is paramount. The tool supports standard cast and tubular battery terminals, including sizes like 2/0 AWG, 4/0 AWG, and 300 MCM, ensuring compatibility with common battery connector types used in industrial and automotive applications. The Shure-Stake mechanism’s controlled deformation reduces the risk of damage to the conductor, enhancing long-term performance and reducing maintenance needs. With a durable construction and US manufacturing, the BCT840S is built for high-volume production environments, offering consistent results with minimal setup time and tooling costs. Its design is optimized for battery manufacturing, automotive assembly, and industrial power systems where precision and repeatability are essential in demanding operational conditions.

How to Install the BCT840S Crimping Tool

Instructions for using the BCT840S adjustable crimping tool for battery cables.

Estimated time: 15m

Tools needed:

Adjustable crimper, Pin gauge

Supplies needed:

Connectors, Battery cables

  1. Prepare the cable

Strip the cable without cutting or nicking the strands.

  2. Select tool side and adjust for cable size

Select the side of the tool according to the type of connector to be installed (casting or tubing). Move the indenter by turning the adjusting wheel until the pointer slot aligns with the selected cable size line. Ensure the wheel is in a positive detented position.

  3. Insert cable and position connector

Insert the cable into the connector barrel until it bottoms. Locate the connector in the tool between the die nest and indenter so that the die is between the color code marks.

  4. Crimp the connector

Crimp the connector by closing the handles. Note: Some connectors require more than one crimp; refer to instructions packed with the connectors.

  5. Verify tool adjustment

Close the tool jaws until they bottom. Select the side of the tool to be gauged (Casting and/or Tubing). Move the indenter until the pointer slot aligns with the selected cable size. For cast connectors, select 1/0. For tubular connectors, select 2/0. Gauge the crimping area with a suitable pin gauge. The gauge diameter must fall within .405 ±.010.
