This guide provides instructions for safely and effectively crimping battery cables ranging from 4 GA to 4/0 using the BCT840 adjustable crimper, including initial setup, operation, and optional calibration checks.

BCT840 Adjustable Crimper, Wire strippers, Pin gauge (for optional gauging)
Supplies needed:
Battery Cables (4 GA to 4/0), Casting Connectors, Tubing Connectors
- Observe Safety Warnings
WARNING: The handles of the BCT840 crimper are non-insulating. Do not crimp on energized wires to prevent electric shock.
- Strip the Battery Cable
Carefully strip the insulation from the battery cable without cutting or nicking the wire strands. Ensure the stripped length is appropriate for your connector.
- Select the Correct Tool Side
Identify the type of connector you are installing (casting or tubing). Select the corresponding side of the BCT840 tool for the connector type.
- Set the Cable Size
Turn the adjusting wheel until the pointer slot aligns with the selected cable size line (e.g., 4 GA, 2/0, 4/0). Ensure the wheel is in a positive detented position.
- Insert Cable into Connector
Insert the stripped end of the battery cable fully into the connector barrel until it bottoms out.
- Position Connector in the Tool
Place the connector into the BCT840 tool, positioning it between the die nest and the indenter. Ensure the die is located between the color code marks on the connector.
- Crimp the Connector
Firmly close the handles of the crimper to crimp the connector onto the cable. Note that some connectors may require more than one crimp; refer to the connector's specific instructions if applicable. WARNING: Keep fingers and other body parts clear of the die nest during operation.
- Check Handle Spread Adjustment (Optional)
To check the tool's adjustment, lay the crimper on a flat surface. Open the handles and release them, allowing them to close under their own weight. Measure the handle spread distance at the inner surface of the handle tips. The distance should be 14 inches ± 1/2 inch for proper adjustment.
- Adjust Handle Spread (Optional)
If the handle spread is not within 14 inches ± 1/2 inch, adjust it. Turn the adjustment screw clockwise to increase the handle spread or counterclockwise to decrease it until the correct measurement is achieved.
- Gauge the Crimping Area (Optional)
To gauge the crimping area, first close the tool jaws until they bottom. Select the side of the tool to be gauged (Casting or Tubing). Move the indenter until the pointer slot aligns with the selected cable size (1/0 for cast connectors, 2/0 for tubular connectors), ensuring the adjusting wheel is detented. Gauge the crimping area with a suitable pin gauge; the gauge diameter must fall within 0.405 ± 0.010 inches.
