How to Weld Elastimold Apparatus Bushings and Bushing Wells

This guide provides recommended procedures and critical installation requirements for welding Elastimold apparatus bushings and bushing wells, focusing on minimizing heat and ensuring proper fit. This procedure should only be performed by competent personnel trained in high voltage electrical equipment safety practices.

Estimated time: 1h 30m

Tools needed:

TIG welding equipment, MIG welding equipment, Thermocouple detectors, Cleaning supplies

Supplies needed:

No. 308 bare stainless steel wire, Copper heat sinks, Thermally conductive paste, Appropriate HV insulated cap(s) or connector(s)

  1. Ensure Safety and Prepare Components

De-energize all apparatus before beginning installation. Inspect all parts for damage, rating, and compatibility with mating parts. Check package contents for completeness and ensure all components fit properly with cables and mating products. Read all instructions thoroughly. If the product has protective shipping covers, remove them and replace with appropriate HV insulated caps or connectors before submerging or energizing the circuit. Failure to follow these instructions will result in damage to the product and serious or fatal injury.

  2. Prepare Welding Environment and Materials

Maintain cleanliness throughout the procedure. Ensure all surfaces (tank, bushing, and bushing well) are clean and free from contamination like paint or grease, as this will extend welding time and raise temperature. Minimize air currents in the welding area to prevent disturbance of the gas atmosphere. Use No. 308 bare stainless steel wire for the welding process.

  3. Install and Configure Heat Sinks

Utilize copper heat sinks to minimize heat flow to the epoxy. Apply thermally conductive paste at the face of heat sinks in contact with the flange and cover. Ensure proper venting for the heat sinks. Do not thread heat sinks to the bushing or bushing well stud. If using non-water cooled heat sinks, remove them promptly after welding and air cool the bushing to prevent heat from flowing back into the bushing.

  4. Perform Welding Operation

Perform welding using either Inert-gas, tungsten-arc welding (TIG) or Short-arc welding (metal inert-gas, MIG) processes, as these are fast and create minimum heat. Keep the heat to a minimum; the visible heat line should not exceed 1/8 inch from the weld and 3/16 inch from the O.D. of the flange. Configure the bottom heat sink to be of a larger diameter than the top to maximize heat absorption away from the tank.

  5. Monitor Temperature and Handle Post-Weld

During the development of the required heat sink, use thermocouple detectors to verify that temperatures at critical points do not exceed 225°F. After welding, handle the heated stud and flange carefully to minimize any applied forces. Avoid applying any torque to the epoxy when making bus bar connections.

  6. Verify Installation Clearances and Conditions

Confirm that the clearance between the epoxy shank and the mounting hole is 3/16 inch ± 1/16 inch. Ensure the enclosure cover thickness does not exceed 1/4 inch; consult the factory for thicker enclosures. Observe critical clearances from the apparatus connection to enclosure stiffeners and adjacent ground planes. Verify the oil level covering the immersed stud connection is greater than 2 inches. If thermal baking is required, ensure the bake sequence does not exceed 130°F or 8 hours, and do not mechanically load bushing metallic contacts during this process.
